RAID recovery is a multi-layered process that often involves physical, logical, and virtual reconstruction. Here are the most common failures and our detailed technical responses.

Category 1: Physical Drive Failures within the Array

1. Multiple Concurrent Drive Failures

  • Problem: In a RAID 5 array, a second drive fails before the first failed drive can be replaced and rebuilt. In RAID 6, a third drive fails. The array becomes irrecoverable by standard means.

  • Technical Recovery Process: We image every member drive at the sector level in our cleanroom. Using advanced RAID reconstruction software (e.g., ReclaiMe, UFS Explorer, R-Studio), we perform a mathematical analysis of the remaining data and parity blocks. By calculating the XOR parity across the surviving drives and applying it to the damaged sectors of the failed drives, we can often reconstruct the missing data virtually, piece by piece.

2. Bad Sectors on Multiple Array Members

  • Problem: Multiple drives in the array develop bad sectors, causing the rebuild process to fail when it encounters unreadable data.

  • Technical Recovery Process: Each failing drive is connected to a hardware imager (DeepSpar Disk Imager, PC-3000). We use controlled read-retry algorithms and sometimes adjust the read head parameters to force data from the weak sectors.   • Problem: The printed circuit board on one or more drives fails, preventing them from powering up or being recognised.

  • Technical Recovery Process: We repair or replace the PCB. This involves transferring the unique adaptive data from the patient PCB’s ROM chip to a compatible donor PCB using a SPI programmer (e.g., RT809H). This ensures the donor board is correctly calibrated for the specific drive’s heads and media.

5. Firmware Corruption on SAS Drives in an Array

  • Problem: The firmware on a SAS drive becomes corrupted, causing it to drop out of the array or report incorrect parameters.

  • Technical Recovery Process: We use the PC-3000 SAS system to access the drive’s service area. We repair corrupted firmware modules by writing known-good versions from our database. For SAS drives, this often involves specific module sets for the SCSI protocol implementation.

8. RAID Controller Card Failure (Hardware RAID)

  • Problem: The physical RAID controller card fails due to a component malfunction or firmware corruption. The configuration metadata is stored on the card itself.

If the configuration is lost, we use automated tools to scan the member drives for RAID parameters (start offset, stripe size, block order, parity rotation). 9. Corruption of On-Disk RAID Metadata

  • Problem: A user or administrator accidentally initializes the array, destroying the existing RAID metadata and creating a new, empty array structure.

  • Technical Recovery Process: We scan the drives for the remnants of the previous file system (e.g., NTFS $MFT, EXT superblock). The location of these structures reveals the original stripe size and data offset. We then manually reconstruct the old RAID parameters to regain access to the data.

11. Incorrect Drive Reordering during Replacement

  • Problem: After a drive failure, the replacement drives are inserted into the wrong bays, or the order is scrambled. The controller cannot assemble the array correctly.

  • Technical Recovery Process: We analyse the data pattern on each drive. The start of a volume (e.g., the NTFS boot sector) will only appear on a single drive at a specific offset. By identifying this “unique block,” we can determine the correct order of the drives in the array.

12. Firmware Update Failure on the Controller

  • Problem: A firmware update on the hardware RAID controller is interrupted, corrupting the controller’s logic and its ability to read the array.

  • Technical Recovery Process: We re-flash the controller with the correct firmware. If the controller is bricked, we use a software-based approach, imaging the drives and reconstructing the array virtually based on the on-disk data patterns, bypassing the failed hardware entirely.

13. Battery Backup Unit (BBU) Failure leading to Cache Corruption

14. Importing a Foreign Configuration Incorrectly

  • Problem: An array is moved to a new controller, and the “import foreign configuration” function is misapplied, creating a new configuration that overwrites the old one.

  • Technical Recovery Process: We search the drives for backup copies of the previous configuration metadata. Many controllers store multiple generations of metadata. We extract this backup and use it to reconstruct the original array configuration.

15. Controller-Specific Stripe Size and Parity Calculation Issues

  • Problem: The exact algorithm for parity calculation (left/right symmetric/asymmetric) and stripe size is unknown after a controller failure.

16. File System Corruption on the RAID Volume

  • Problem: The file system (NTFS, HFS+, EXT4, ZFS) on the assembled RAID volume becomes corrupted due to software errors, viruses, or unsafe shutdowns.

  • Technical Recovery Process: After ensuring the physical array is stable, we create an image of the logical volume. We then run file system repair tools on this image (e.g., chkdsk for NTFS, fsck for EXT4). For severe corruption, we may need to manually repair critical metadata structures like the NTFS $MFT or the EXT4 superblock using a hex editor.

17. Partition Table Loss on the RAID Volume

  • Problem: The partition table (MBR or GPT) on the RAID volume is deleted or corrupted. The operating system sees the volume as unallocated space.

18. Accidental Deletion of Volumes or Partitions

19. Virus or Ransomware Encryption of the Array

  • Problem: The entire RAID volume is encrypted by ransomware.

  • Technical Recovery Process: We image the array. We then attempt to identify the ransomware strain to use a known decryptor. If no decryptor exists, we search for unencrypted file shadows, backup copies, or previous file versions. We also attempt to recover data from the raw image using file carving techniques.

20. Failed File System Check (e.g., fsck) worsening the situation

  • Problem: A run of fsck or chkdsk on a degraded or corrupted array causes further data loss by incorrectly “repairing” the file system.

Category 4: Specific RAID Level Failures

21. RAID 0 (Stripe) Single Drive Failure

  • Problem: Any single drive failure in a RAID 0 array results in 100% data loss, as there is no redundancy.

  • Technical Recovery Process: We recover the failed drive physically (if possible) to obtain a complete image. The surviving drive is also imaged. The two images are then combined by the recovery software, which must correctly align the stripes. If the failed drive is unrecoverable, the data is permanently lost.

22. RAID 1 (Mirror) Split-Brain Scenario

  • Problem: Both drives in a mirror become separated and are written to independently, creating two different data sets. The controller doesn’t know which is correct.

  • Technical Recovery Process: We image both drives. We then analyse the metadata on each drive (e.g., file system journal timestamps) to determine which copy has the most recent and consistent data. We can also merge the two sets, recovering files from both timelines.

23. RAID 5 Incorrect Drive Replacement and Rebuild

  • Problem: A drive fails and is replaced, but the wrong drive is replaced, or a marginal drive is left in the array. The rebuild process writes incorrect parity across the entire array, corrupting the data.

  • Technical Recovery Process: We image all drives before any rebuild attempt. If a faulty rebuild has already occurred, we use the pre-rebuild images to reconstruct the array. We identify the failed drive and the marginal drive and use the good data from the point of failure to create a correct virtual array.

24. RAID 6 Dual Parity Corruption

  • Problem: The two parity schemes (P and Q) in a RAID 6 array become corrupted, or the algorithm used by the controller is non-standard.

  • Problem: The SHR configuration is lost, and the flexible volume structure (which can mix drive sizes) cannot be reassembled.

  • Technical Recovery Process: SHR is based on Linux MD-RAID and LVM. We analyse the drives to identify the underlying RAID and LVM structures. We manually reassemble the MD arrays and then the LVM volume group and logical volume to regain access to the data.
